Finally finished my Sapphire IIIs

It's been a long time coming for me as I made my first cut on the table saw in August of 2002  :o, but this weekend I finally put the finishing touches on my ACI Sapphire III kit. They almost became in-walls but now I'm completely glad I didn't pursue that any further as I wouldn't have these beauties to stare at. At this point I have no stands for them but that's my next project to get them in a more appropriate listening position.

This was quite a challenging project for me as I'm certainly not a real woodworker. I'd never done anything sloped before, never worked with veneer, never worked with dyes, never worked with Bondo (what a savior!), etc, etc. I had my share of mistakes: the tweeter opening on one side was cut 3/16" too large and on the other side it was cut 1/8" too deep. The construction stories would take up several pages, from scaring up some high school math to calculate the cutting angles for the sloped baffle to the story behind the existence of two layers of veneer. Now that they're finished I can finally just appreciate them. I'm really pleased with how they came out and look forward to a lifetime of good listening.

Some construction details for those interested: 3/4" MDF construction to ACI's specifications. NBL flat cut maple veneer from Tapeease. Transtint Golden Brown dye with Minwax Wipe-On satin poly as a topcoat. The grills are 1/4" hardboard hand cut and sanded into shape, covered with some standard black grill cloth from Parts Express. They are attached magnetically (I'm sure there are all sorts of technical reasons why magnets are a Bad Idea but I thought it was a neat idea for a clean appearance).

Very nice! I give you a lot of credit for even taking on the project, let alone finishing it. :thumb:

BTW, many of the "Big" speaker guys use magnets for the grills. If I had grills with my HT3's that is how they would have been held  in place.

Thanks guys! It was a big project for a novice like me but very rewarding. I had constructed a couple of subs previously, but this was a whole lot more complex.

Here's a few photos at various stages of construction for completeness' sake.

First, a test fit before glue-up. Actually the project stayed at about this level from 2002 until earlier this year when I resurrected it. I didn't have a router that could do the roundover and despaired of ever getting the edges square.


The enclosures glued up, rounded over, and sides and back veneered. I actually eventually just paid a local cabinet maker shop to roundover the edges. I had the bit and a plunge router but the bit wouldn't fit through the opening. Being my first veneering job I didn't know how to trim the veneer on the non-perpendicular surfaces. Perpendicular, no sweat: flush-trim bit. Non-perpendicular? Erm... so I used a Dremel tool... which, of course, chewed up too much. Hence the Bondo sitting on the enclosures. That stuff is magical, I swear.


Post Bondo and post veneering the fronts on. Note that this is the first layer of veneer. As mentioned above, there are two. :) Basically I completed them then put a finish on it that I hated. I tried to wet-sand the finish off but that made it worse. So I made my mind up to re-veneer, taking the opportunity to level some poor sanding work with new Bondo as well as installing the magnets I'd thought up for attaching the grills. This time I knew the limitations of Dremeling the veneer so I cut them down some with a Dremel then sanded them down the rest of the way flush. Much better.


Next 2 projects are coming up with some speaker stands for these that compliment them and then a center channel that's worthy of existing with the Sapphires. That one will be a bit trickier given my space limitations: must be less than 11 inches high, less than 21 inches wide, can't be rear-ported. But, I can't wait to start given how well these turned out.
